- Color Mode: CMYK (not RGB). Your screen's vibrant RGB hues will dull in print; convert early to see the true output.

Conversely, the safety margin is the opposite: keep all critical elements—text, logos, key design elements—at least 0.125" inside the cut line. This prevents accidental cropping if the blade drifts inward.
Cut Tolerance: Minimum Sizes That Actually Work
Here's where many designers trip up. For cut-to-shape (die-cut) stickers, your design must have a certain "thickness" to survive the weeding process—removing excess vinyl around your artwork. If elements are too small, they'll tear or lift. Our house rules:
- Minimum text height: 0.25" (1/4 inch). For script fonts, ensure the thinnest stroke is at least 0.02" (0.5mm).
- Minimum cut detail: For intricate shapes, keep notches and islands wider than 0.125". If your design has ultra-fine lines (grunge textures, thin line art), consider thickening them by 10-20% or it may fail to weed.
- Complexity: If we can't thicken a design without altering its look, we'll switch to a contour cut on clear vinyl instead of a custom die-cut. Understand this trade-off.
Workflow Checklist: Before You Hit Send
Follow this momentum-killing checklist to avoid those dreaded "artwork revision" emails:
- Step 1: Extend all backgrounds and images 0.125" beyond the cut line. Use the Pathfinder tool or Offset Path to expand your shape.
- Step 2: Pull any text or critical graphics at least 0.125" inside the cut line. Use a 1/8" margin guideline on a locked layer.
- Step 3: Convert all text to outlines. This prevents font substitution issues—your design stays exactly as intended.
- Step 4: Embed all images (don't link them), and verify they're at 300 DPI at final size.
- Step 5: Set up the cut path. Create a new layer named "CutContour", draw a vector path around the artwork, set it as a spot color (e.g., Pantone 354C), give it a stroke with no fill. This path must be a single, closed path—no overlapping segments.
- Step 6: Save as PDF with crop marks and bleed enabled, or export as AI/EPS with layers intact.
DPI/Resolution Guide
Vector art is resolution-independent, so your cut path and shapes will always be crisp. However, if you include a raster image (a photo, a detailed texture), it must be 300 DPI at the final printed size. A 72 DPI web image will look pixelated. Quick test: Zoom to 100% in your PDF—if it looks blurry, it will print blurry.
Pro-Tips from the Prep Room
Beyond the basics, here are the insider tweaks that separate pros from amateurs:
- Simplify the cut path: A complex, jagged outline might look cool, but it increases cut time and risk of tearing. Remove tiny nooks and crannies that are under 1/8" in width.
- Kiss-Cut vs. Die-Cut: For kiss-cut stickers on a sheet, you need two cut paths—one for the sticker outline and one for the sheet boundary. Label them clearly ("CutContour" and "SheetCut").
- Bleed for Clear Stickers: If designing on clear vinyl, extend any white or colored area 0.125" past the cut line to avoid a hazy edge. For transparent areas, no bleed needed.
